We use the demo version (v8.5) for training & testing. Is there a way to export our modified demo chart of accounts to our production PC+ (8.5)? Can the production COA be modified once real data is in the system? (Is there a down-side)?

Not really. The demo is designed to be used for evaluation of the software, not live data. One of the limitations of the demo is the ability to backup and restore files. Training and testing are possible applications for the demo, but you'd probably be better off installing a separate instance of the full version of PowerChurch and using that. You'll be able to keep up with maintenance releases that way, and access all the available features.
The sample chart of accounts can be modified any way you wish. It's just there to serve as a guideline. The only thing you won't be able to do is delete any accounts with activity in them, even if the balance is zero.
